Why Full Auto-Coding of Downtime Often Misses the Point
“I want everything to be automatically coded.”
If you’ve spent any time around process or reliability teams, you’ve probably heard this more than once.
And it’s an understandable goal.
Modern PLCs, control systems, and field instrumentation generate an enormous amount of data. Faults, alarms, interlocks, trips. It’s all there, timestamped and structured.
On the surface, it feels like we should be able to fully automate downtime classification. Let the system detect the issue, assign the reason, and log it without any human involvement.
Clean, consistent, effortless.
But there’s a fundamental problem with that idea.
Fault codes usually tell you what stopped. Not why it happened.
The Illusion of “Complete” Data
Most automated systems are very good at describing the immediate condition that caused a stop.
You’ll see things like:
“Cartoner front left door open”
“Mill discharge pump inlet vibration fault”
“Thickener overflow collection sump high-high alarm”
These are accurate. They’re useful. They tell you exactly what the control system saw at the moment of failure.
But on their own, they rarely answer the question that actually matters:
Why did this happen?
Why is the operator opening that door three times an hour?
Why is the pump repeatedly hitting its vibration limit?
What upstream conditions led to the sump overflowing in the first place?
Those answers are where the real value lies. They’re the difference between logging an event and actually improving performance.
And they don’t live in the PLC.
They live in the heads of operators, technicians, and engineers who understand the context around the event.
The Hidden Risk of Full Auto-Coding
There’s another downside to “automate everything” that doesn’t get talked about enough.
When the system appears to take care of coding, human behavior changes.
Operators are more likely to:
Ignore the event entirely
Skip adding context or notes
Assume the software already captured what matters
And over time, that leads to a subtle but serious problem.
You end up with datasets that are:
Technically correct
Perfectly structured
Completely consistent
…and operationally useless.
Because they lack context.
They tell you what happened, but give you no real insight into how to prevent it from happening again.
Where Auto-Coding Actually Works
This doesn’t mean auto-coding is a bad idea. Far from it.
Used correctly, it can be extremely powerful.
The key is understanding where it adds value and where it falls short.
In practice, auto-coding tends to work best in three areas:
1. Guiding, Not Replacing, Human Input
Auto-coding can help narrow down options and guide operators to the correct branch of a reason code tree. Instead of starting from scratch, they start from a logical suggestion.
2. Eliminating Noise
Small, nuisance events that don’t warrant human attention can be automatically filtered or categorized. This keeps datasets cleaner and reduces fatigue.
3. Handling Repetitive, Well-Defined Conditions
Certain events are consistent, frequent, and easy to define logically. For example:
Starved
Blocked
Shift changes
Planned breaks or changeovers
Interestingly, many of these don’t show up clearly as fault codes at all. The equipment doesn’t “know” it’s starved or blocked. It just reacts to conditions.
That’s where logic-based auto-coding becomes especially valuable.
The Power of Logic-Based Auto-Coding
Instead of relying solely on fault signals, you can build simple logic that reflects how the process actually behaves.
For example:
If the apron feeder is stopped
AND ore bin level is below 5%
AND mill throughput is below 450 tph
→ Auto-code as “No Feed”
Or:
Use production schedules to automatically identify shift changes, breaks, or planned downtime windows
This type of automation is grounded in process understanding, not just control system outputs.
Done well, it:
Reduces operator workload
Improves consistency across shifts and teams
Cleans up low-value data
Frees operators to focus on higher-impact issues
But importantly, it doesn’t try to replace human insight.
The Role of the Human in the Loop
No matter how advanced your systems are, there are limits to what automation can capture.
Machines are excellent at detecting conditions.
Humans are better at understanding intent, nuance, and context.
Why did the operator intervene?
What workaround was being applied?
Was this a one-off issue or part of a larger pattern?
These are the details that turn data into insight.
And they only get captured when people are still part of the process.
So Where Do You Draw the Line?
This is the real question.
Not:
“Should we auto-code downtime?”
But:
“Where does automation add value, and where does human context become essential?”
The most effective systems strike a balance:
Automate what is repetitive, obvious, and low value
Guide users where possible
Require human input where context matters most
Because the goal isn’t just to collect data.
It’s to understand what’s actually driving losses, and to do something about it.
Final Thought
Fully automated downtime coding sounds efficient.
But efficiency without insight doesn’t move the needle.
The best operations don’t aim to remove humans from the loop.
They design systems where automation handles the routine… and people focus on the reasons that actually matter.
